The basic form of HPL. Because it is the reference shape, it must be very accurate.

    mo01.jpg

The aluminum liner drawn and cut out on the band saw.

    mo02.jpg

1.5 mm aluminum is the maximum of what my wood saw blade can handle.

    mo03.jpg

Drill holes in the basic form and filed out an exact hexagon for two Hex-Nuts.

    mo04.jpg

Roughen the surface with 80 grid sandpaper and clean everything with acetone.

    mo05.jpg

I glue the HPL form with the aluminum with JB Weld.

    mo06.jpg

The holes are closed with stickers so that no adhesive gets into them.

    mo07.jpg

Copied some photos on the internet and put them all together in Photoshop. Put a mask on it, to see where the best parts are.

    mo08.jpg

Print out the picture only in black on an orange construction paper.

    mo09.jpg

Drill holes trough the Hex-Nuts. ( I could have done that, when I finished the lamination on one side,
but I wanted to know if the concept with the Hex-Nuts is working)

Second Part is coming in a few minutes…

Gluing one piece of orange paper micarte on the frame.

    mo11.jpg

Gluing the printed construction paper to the paper micarta.

    mo12.jpg

    Rough sanding the sides.

    mo13.jpg

Closing the Hex-Nut holes again with some stickers. I looked three times under the sticker
if I had not forgotten the Hex-Nuts in the holes before gluing… :D

    mo14.jpg

Then I saw from a piece of an aluminum U-profile.
I could also take an L-profile, but it was not in my workshop.

    mo15.jpg

File two small clips and cut out some left over construction paper.
Gluing the Paper to the clips.

    mo16.jpg

All sides sanded smooth and even

    mo17.jpg

Making the grooves for clamping with some small key files.

    mo18.jpg

    Seal both sides with epoxy

    mo19.jpg

The rest was sanding, sanding, sanding…:D

LW, Could you also tell me the HPL in the middle, what is the full name for that. I would like to source it in my area.

Duh, I should have looked at your other post and I would have seen it is an axiom design.

Are there any different steps making a paper micarta instead of regular?
